Cast iron is the metal most welders won’t touch — and the one most likely to be on the part you can’t replace. Gearbox housings, engine manifolds, pump bodies, machine bases, antique tractor parts, and hundred-year-old farm castings all crack eventually, and when they do, the OEM is usually long gone. Ames Hydraulics does cast iron welding in central Iowa the way it has to be done: slow, hot, prepped correctly, and with honest talk up front about what cast iron repair can and can’t promise.
Why Cast Iron Cracks When You Weld It Wrong
Cast iron is full of carbon, and it hates thermal shock. Strike an arc on a cold casting and the weld zone hardens into brittle white iron while the surrounding metal shrinks against it — the repair cracks right beside the new weld, sometimes before it’s cool. Real cast iron welding means controlling heat the whole way through: preheating the casting, welding in short controlled passes with nickel rod, peening the weld as it cools to relieve stress, and cooling the part slowly — sometimes buried in sand or wrapped for hours. It’s the least dramatic welding we do and the most disciplined.

Braze, Weld, or Pin — Picking the Right Repair
Not every casting wants an arc. Some repairs are stronger and safer brazed — lower temperature, less stress, excellent for non-structural cracks and thin sections. Some want nickel-rod arc welding with full preheat. And some highly stressed or oil-soaked castings are best repaired mechanically with lock-stitch pinning, no heat at all. Part of honest cast iron welding is choosing among the three — and telling you when a casting is so oil-soaked, so thin, or so critically stressed that no repair method deserves your confidence. We’d rather turn down a job than hand back a part that fails where it matters.
What Cast Iron Welding Costs
Small crack repairs on brackets and housings typically run $100–$300. Manifold repairs are usually $150–$400. Larger structural repairs on machine bases and big housings run $300–$900 depending on preheat time and how far the crack runs once it’s ground out (cracks in castings, like cracks in everything else, always run farther than they look). Obsolete-part repair is quoted honestly against what a replacement would actually cost you to find — when the part is irreplaceable, a proper repair is cheap at almost any price. Antique and Obsolete: Where Cast Iron Repair Earns Its Keep
A cracked bracket on a current-production machine is a parts order. A cracked casting on a 1948 tractor, a family stove, or a machine whose maker died decades ago is a different problem — and it’s most of the cast iron welding that comes through our door. These jobs get treated like the irreplaceable parts they are: extra time on crack mapping, conservative preheat, nickel rod in short passes, and slow controlled cooling. We’ve put engine blocks, header castings, flywheel housings, and hundred-year-old implement parts back into service that had no other path back.
Common Cast Iron Questions
Can you weld my cracked engine block or head? Sometimes — it depends on where the crack is, whether it passes through a water jacket or a stressed web, and whether the casting is oil-soaked. Photos first, honest answer same day. Why did my last repair crack right next to the weld? Classic cold-welded cast iron: no preheat, no controlled cooling, so the heat-affected zone hardened brittle. That’s the failure proper cast iron welding procedure exists to prevent. Is brazing weaker than welding? Not necessarily — on many castings a good braze is more reliable than a marginal weld because it stresses the parent metal far less. Can a repaired casting be machined? Yes — nickel weld deposit machines cleanly, and our machine shop can bring repaired surfaces back to dimension in the same visit.
