
Signs Of A Bad Hydraulic Cylinder — What To Look For
The signs of bad hydraulic cylinder failure show up in a fairly consistent set of symptoms that anyone operating hydraulic equipment can learn to recognize. Catching failure early keeps the repair cheap; ignoring the early signs turns a small repair into a much larger job. Sign 1: Visible Fluid At The Rod
The most common early signs of bad hydraulic cylinder failure is fluid weeping down the rod as the cylinder extends. Rod seals are wearing parts — they don’t last forever, and eventually they let a small amount of fluid past the wiper. A slight wet appearance on the rod is normal on some cylinders; a visible drip or streak of fluid running down the rod is not. If you can see fluid on the rod or if you find puddles or drips underneath the cylinder where the equipment sits, the rod seal is failing.
Sign 2: Cylinder Drifts Under Load
A healthy hydraulic cylinder holds position under load when the control valve is in neutral. When a cylinder drifts — the load slowly settles, or the cylinder retracts without operator input — the signs of bad hydraulic cylinder internal bypass are showing. Fluid is leaking past the piston seal inside the cylinder, allowing pressure to equalize across the piston and the load to drift. This isn’t just annoying; it’s a safety issue on any cylinder holding a load at height (aerial device, boom truck, forklift, dump body).
Sign 3: Cylinder Chatter Or Jerky Motion
Smooth cylinder motion is what happens when fluid flows evenly. Chatter, jerkiness, or “sticking” during motion is one of the classic signs of bad hydraulic cylinder internal issues. Common causes: worn piston seal allowing intermittent bypass, damaged rod surface causing intermittent seal grip, air trapped in the cylinder that hasn’t been bled, or worn control valve. Isolate the cylinder before assuming it’s the cylinder itself — sometimes the chatter is upstream at the valve.
Sign 4: Reduced Force Output
When a cylinder can’t lift what it used to lift, or can’t hold the load it used to hold, force output is reduced. The signs of bad hydraulic cylinder here point to either internal bypass (worn piston seal) or reduced working pressure at the cylinder from a system-side issue. Isolate by measuring working pressure at the cylinder port with a gauge under load. Full system pressure at the cylinder port with reduced actual force = internal cylinder bypass. Reduced pressure at the cylinder port = upstream issue (pump, valve, hose, or relief valve).
Sign 5: Rod Surface Damage
Physical signs of bad hydraulic cylinder failure on the rod are worth inspecting on any cylinder that comes in for service or that’s showing other symptoms. Look for: rust or pitting on the rod (indicates moisture exposure over time), scratches or gouges (indicates debris impact or contamination in service), and any bent or damaged rod section. Any of these means the rod surface is no longer suitable for new seals to seal against — new seals installed on a damaged rod will fail within days to weeks.
Sign 6: Cylinder Sound Under Cycling
Healthy cylinders make almost no sound during normal cycling. Cylinders showing signs of bad hydraulic cylinder failure may develop noise: hissing (fluid bypassing internally at pressure), grinding (metal-on-metal contact from bearing or gland failure), or knocking (air trapped in the cylinder or damage to internal components). Listen to the cylinder during operation — new noise where there was none before is worth investigating.
